Faraday Earth, a US-incorporated startup with R&D operations in India, is developing a new method to produce green ammonia using non-thermal plasma instead of the traditional Haber-Bosch process. According to AgFunderNews, the company claims its AI-optimized system could reduce production costs to around $500 per ton, positioning it competitively against fossil-fuel-based ammonia. The technology aims to decentralize ammonia production and make it more flexible, cheaper, and less dependent on large-scale industrial plants.

Faraday Earth is developing a container-sized plasma reactor designed to produce green ammonia without relying on the century-old Haber-Bosch process, according to AgFunderNews. The startup believes its approach could significantly reduce costs while lowering emissions in one of the world’s most energy-intensive chemical processes.

The company uses non-thermal plasma technology, which applies a high-voltage electromagnetic field to excite nitrogen molecules in the air. This makes them reactive enough to combine with hydrogen and form ammonia at near room temperature and pressure, avoiding the extreme heat and pressure required in conventional production.

Founder and co-CEO Debayan Saha explained, as reported by AgFunderNews, that the core challenge in ammonia production is that nitrogen is highly inert. By exciting nitrogen electrons rather than heating the gas to extreme conditions, Faraday Earth aims to bypass the traditional chemical barriers that make Haber-Bosch capital-intensive and centralized.

The startup claims its system, supported by AI and digital twin optimization, can reach a levelized cost of around $500 per ton, approaching the cost of fossil-fuel-based ammonia when transport and logistics are included. The reactors are designed to fit inside shipping containers, enabling decentralized production close to end users such as farms and industrial facilities.

Faraday Earth’s system is designed to operate dynamically, adjusting to renewable energy inputs such as solar and wind. Unlike traditional ammonia plants, which require continuous operation and long startup times, the plasma-based system can be switched on and off, making it more compatible with intermittent power sources.

According to AgFunderNews, the company also uses machine learning models trained on reactor-specific data to optimize variables such as voltage, gas flow, and electrical current. These optimizations occur at extremely short time scales, allowing the system to continuously adapt and improve efficiency.

The company says its approach differs from other green ammonia pathways, such as green Haber-Bosch systems or lithium-based electrochemical methods, which face challenges related to cost, material scarcity, or system stability. Faraday Earth argues that directly converting gaseous nitrogen into ammonia avoids many of these bottlenecks.

Hydrogen for the process currently comes from water electrolysis, although the company expects to integrate lower-cost hydrogen sources in the future, including so-called natural hydrogen where available. The modular design would allow deployment in remote or resource-limited locations.

Faraday Earth reports that it already operates a demo unit producing green ammonia and has received pilot interest and potential offtake agreements. The next step is scaling toward pilot deployment and commercial revenue generation.

The company also claims its technology could eventually be 2.5 times more energy efficient than Haber-Bosch under theoretical limits, highlighting its long-term potential if scaled successfully.
